Powering the Shift to Electric Off-Road Machines

Excavators, wheel loaders, tractors, aerial work platforms and forklifts are moving from diesel engines to battery packs. The change brings a new set of electrical requirements: higher DC voltages, large continuous currents, frequent start-stop cycles, and a need to disconnect power quickly and safely. At the center of that power path sits the high-voltage DC contactor.

At HIITIO, we develop and manufacture high-voltage DC electrical devices for electric vehicles, energy storage and solar systems, and HVDC contactors are one of our core product lines. This article explains where our contactors fit in off-road electric vehicles, what they do in each application, and how to choose the right one for your platform.

What an HVDC Contactor Does on an Off-Road Vehicle

A contactor uses a small coil current to control a much larger load current. In a battery-electric machine, it does four main jobs.

Main battery connection. The contactor closes to connect the battery pack to the traction inverter, hydraulic pump motor and other high-power loads, and opens to disconnect them.

Pre-charge control. Inverters contain large DC-link capacitors. A pre-charge contactor charges them through a resistor first. Once the DC link reaches most of the pack voltage, the main contactor closes and the pre-charge path opens. This sequence prevents high inrush current at start-up. The batterydesign.net high-voltage system guide walks through the process in more detail.

Isolation and emergency disconnect. When the machine is switched off, serviced or faces a fault, the contactor isolates the high-voltage bus from the battery. This protects maintenance staff and the machine.

Auxiliary and charging circuits. Contactors also switch auxiliary high-voltage loads, such as hydraulic pump motors and power take-off systems, and isolate the DC charging connection once charging ends.

Our HVDC Contactor Range

Our EV contactors cover rated currents from 20A to 1000A and voltages up to 1500VDC, with optional auxiliary contacts for status feedback. We build two main families.

Ceramic HVDC contactors use a ceramic arc chamber and a gas-filled sealed structure. They cover the higher end of our current range, from 500A up to 1200A.

Epoxy HVDC contactors use an epoxy resin package and cover 100A to 600A at 1000VDC or 1500VDC, depending on the model.

Application Scenarios

Electric excavators and wheel loaders

These machines draw power for traction, hydraulics and steering from a single high-voltage pack, commonly in the 400V to 800V class. The main contactor sees high continuous current, repeated cycling and the need for a dependable emergency disconnect. Our 400A to 700A epoxy and ceramic models are matched to this current range, and the sealed contact chamber keeps arc products away from the surrounding environment, which matters on machines exposed to dust, vibration and washdown water.

Electric tractors and agricultural equipment

Farm machines work long hours outdoors, through heat, cold and humidity. We build our contactors to operate across a wide temperature range, and selected epoxy models are specified for operation from -40°C to +85°C. The epoxy package gives a compact, sealed body suited to chassis mounting and tight battery enclosures.

Mining, port and ground-support vehicles

Larger haulage and terminal vehicles use higher pack voltages and larger currents. Our ceramic contactors, with ratings up to 1000A and 1500VDC, are designed for this tier. For these heavier duty cycles, we recommend sharing your fault current, switching frequency and expected life with our engineers so we can select the right model.

Aerial work platforms, forklifts and AGVs

Material handling and access equipment is one of the fastest-growing electric segments. For lower-voltage platforms, our low voltage DC contactors are the natural starting point, and we also supply forklift lithium batteries and AGV lithium batteries, so the battery and switching components can be coordinated from one supplier.

Hydraulic pump motors and e-PTO circuits

As work functions are electrified, hydraulic pumps and power take-off units become high-voltage DC loads of their own. A dedicated contactor, protected by a suitable fuse, lets the machine control and isolate these circuits independently from the main battery disconnect.

DC charging interfaces

Fast-charging connections for work machines need a contactor to isolate the vehicle side after charging, and often an auxiliary contact to confirm its state to the control system. Our EV contactors are already used in charging station applications.

Built for Demanding Environments

Off-road duty is tough on electrical components, and our manufacturing process reflects that.

For ceramic contactors, we run ceramic vacuum brazing and tunnel-furnace brazing in-house, so the core process and production cycle stay under our control. Each contactor is filled with a high-purity hydrogen and helium gas mixture and checked for micro-leakage. Laser welding delivers a sealed body, and argon arc welding joins the iron core to the push rod for mechanical durability.

On the quality side, our factory operates under the IATF 16949 system, and we hold ISO 9001, ISO 14001 and ISO 45001 certifications. Our independent laboratory carries out electrical life, breaking capacity, and high and low temperature testing, supported by a research and development team of more than 30 engineers.

How to Select the Right Contactor

When we work with an equipment manufacturer, we start from a short list of parameters.

Table 3. Selection parameters

ParameterWhy it matters
Operating voltageMust exceed maximum pack voltage, including charging peaks
Operating currentSets the contactor frame size for sustained loads
Short-circuit currentDetermines breaking capability requirements
Pre-charge controlProtects contacts from inrush current
Turn-on and cut-off lifeMatches the expected number of operations
Mechanical environmentVibration and shock levels on the machine
Temperature environmentOperating range in service and storage
Coil controlCoil voltage and economizer needs, auxiliary contact feedback

Two additional points often matter on off-road machines. The first is polarity: machines with regenerative braking push current in both directions, so non-polarized contacts are usually preferred. The second is functional safety: if the contactor forms part of a safety function, the machine builder will want to assess it against ISO 13849, the standard for safety-related parts of control systems on off-road equipment.

Certifications and Machine-Level Standards

Our contactors carry component certifications that depend on the model, including UL, cUL, CSA, CE, CB, TÜV, SEMKO, CCC and VDE. You can review them on our certifications page, and each product page shows the marks that apply to that model.

It helps to separate component and machine requirements. Road-vehicle standards such as ISO 6469-3 address road vehicles and, in its 2011 edition, excludes vehicles such as forklifts. For battery-powered industrial trucks in North America, UL 583 applies at the machine level, and lithium battery packs for such trucks are commonly assessed under UL 2580. These are machine and pack approvals handled by the OEM. Our component certifications support that work, and our engineers can provide the product documentation your certification team needs.
